Hi
I have an early clutched DC07. It is getting extremely hot at the motor cover and has now started cuting out.  I first noticed this a couple of years or so ago. Around that time the original motor gave up which led me to believe that could have been the cause.  However that doesn't seem to have been the case as it is still getting hot and is now cutting out again. I have checked everywhere for blockages but can't find any.  Over the past couple of years I have fitted the new motor, brushroll, external and internal hoses and have also refurbished the clutch.
When I say it's getting hot I mean really hot. I can't put my hand on the motor cover after it's been running for a while, and the hepa filter seals melted off.  I have tried new filters and even replaced the hepa with a normal filter but no luck. It gets hot in upright mode and when using the tools. I don't know if is getting hot for the same reason as before, or if the new motor cured it and this is another fault.  The only possible cause I can think of is that when I was refurbing the clutch, the clutch to motor belt was very tight and I had trouble getting it on. I have no idea if it was too tight as it was the first one I've fitted.  How tight should they be? Could this be causing the motor to overheat?  What about seals? I have never replaced any of the seals but they all look in good nick.
Any ideas?

Have you ever cleaned the cyclone or took the top off and looked inside?

Yes the holes in the cyclones block very easily, never ceases to amaze me how much crap you can take out of one of those things.

Does it get hot if you run it without the cyclone?

Sorry guys, I hadn't checked replies for a couple of days.
Yes, I checked the cyclones. There was just a light coating of dust on the outsides of the cyclones but the insides are clean.  It's not long since I gave it a thorough clean out.  Will give it a run without cyclone tomorrow just to check.

I don't know what's going on here.  I tried letting the vacuum run without the cyclone and it didn't cut out. I also let it run with the cyclone on and it didn't cut out. So it seems that it's only overheting when I'm using it. I have double checked all the pipes and the cyclone again and there is no blockage I can see.
One thing I forgot to mention is that since this overheating problem started those small holes at the top of the dust bin get blocked with dust all the time. I can't remember ever having to clean them before, but since this started every time I empty the bin I have to remove the cyclone part and dust them off. This itself isn't causing the problem as it overheats even if the holes are clear, but could this be a symptom of what is causing the problem?

Sorry about the delay, I didn't have notifications turned on, I have now.
The motor was bought from Manchester Vacs. It was the after market one, not the original. I followed a video on YouTube to fit it and all seemed to go well. Like I say, I have let the vac run for 10-15 minutes and it goes OK, but in use it cuts out after 4-5 mins. I'm stumped.

Hi.
I just read your problem can I check with you you said it ran ok with cyclone removed. If so you have a blockage if you have checked hoses etc then you must strip and clean the vortex. You will need to remove the screws on vortex lid and remove lid. Look down the centre where the bin opening rod goes this can be full of fluff .Then thoroughly wash it all out you will need to either pressure wash or use a hose to clean out all the cones when you think it’s clean hold it up to the light and look down each cone to see if you can see day light .I’m 100% sure this is your problem Dc07 machines are notorious for upper vortexes getting blocked and causing over heat and poor suction problems including
Causing premature motor failure.

I''m sorry, I think you misunderstood my replies.  The vac will run OK with the cyclone ON or OFF if left standing.  It's only when I actually use the vac it overheats.  Plus, the cyclone has been disassembled and cleaned recently.

Ok. If it runs ok in parked position with the handle fully upright you must have a blockage in the short hose that goes from brush housing to the side valve.
Or check how freely the brush roller spins with machine in neutral handle up right it brus should spin freely if it’s stiff brush bar bearings are seized causing to much load on motor leading to overheat and cutting out.

if it’s stiff brush bar bearings are seized causing to much load on motor leading to overheat and cutting out.

I thought of this too, that's quite feasible.

Firstly, sorry for not replying but I still wasn't getting my notifications. They were all in my junk box.
I'm obviously not explaining the situation very well so I'll try to clarify. There are no blockages at all, I've checked everything. The machine only runs fine in the upright position if I'm not using it. If I use the tools it overheats. I am thinking it may be getting too hot even in the upright position but not enough to cut out. Then when I use the tools the airflow slows down a bit causing extra heat and a cutout.
I still think it could be something to do with the clutch refurb. As I said before the belt was really tight to get on. Would it be safe to run the machine with the clutch to motor belt removed and see if it has any effect?

Well, I was wrong about the clutch. It still overheats with the belt removed.  I'm certain (well 99.999% certain) that there are no blockages, unless there is somewhere I don't know about. I've checked the cyclone, hoses, and all the removable pipes etc. Is there anywhere else that could be causing a restriction in airflow? If not it looks like it must be something with the motor. I'm sure I fitted it correctly so, unless it's faulty somehow, I can't think what it could be. It doesn't seem faulty as the suction seems OK. It's just getting so damn hot. Is there any way to test if the motor is functioning correctly without stripping the whole machine down again?
